In the era of Industry 4.0, implementing automation solutions into production and warehouse management has become an inevitable trend. The AS/RS (Automated Storage and Retrieval System) is considered one of the most significant breakthroughs in this field. This system optimizes the storage and retrieval processes, delivering numerous benefits to businesses.

What is an AS/RS Automated Warehouse?

AS/RS is a modern system designed to automate the storage and retrieval of goods. With the rapid advancement of technology, AS/RS is becoming increasingly popular in manufacturing, logistics, retail, and various other industries.

An AS/RS system consists of several key components: automated racking, automated forklifts (stacker cranes), conveyor systems, Warehouse Management Systems (WMS) software, and control equipment. Each component plays a vital role in ensuring the stable and efficient operation of the system.

  • Basic Structure of an AS/RS System

- Automated Racking: One of the most critical components of the AS/RS. These racks are designed to optimize storage space, making the most of the warehouse footprint. Racks can be stacked high, creating narrow aisles for automated equipment to move through easily.

- Automated Handling Equipment: These play a crucial role in moving goods. They are programmed to operate independently, moving between racks to retrieve items as requested, which minimizes the risk of worker injury and optimizes transport time.

- Conveyor Systems: Support the transport of goods from one location to another within the warehouse, from receiving areas to packaging zones. The Warehouse Management Software (WMS) acts as the "brain" of the entire system, tracking inventory locations, planning, and coordinating all activities.

  • Benefits of AS/RS Automated Warehouses

- Implementing an AS/RS system brings outstanding advantages. First, operational productivity is significantly increased due to minimized retrieval times. Businesses can process orders faster and improve customer service levels.

- AS/RS helps save on labor costs, maintenance, and repair expenses. Workers can focus on high-value tasks instead of repetitive manual labor. Furthermore, inventory management accuracy is enhanced through the automation of processes.

- Another undeniable benefit is operational safety. Automation reduces the risk of accidents and ensures worker safety, thereby creating a better working environment.

Classification of AS/RS Automated Storage and Retrieval Systems

  • AS/RS by Load Type

AS/RS systems are used for a wide variety of goods and industries, with the most common applications being pallet-based systems and bin/tote storage systems.

Pallets are the typical load unit in industrial sectors, used to move all types of items. AS/RS for pallets includes racks of various sizes to accommodate products and stacker cranes for storage and retrieval operations.

Mini-Load (Bins/Totes) AS/RS offers similar features to pallet systems but is specifically designed for smaller unit management. The racks can adjust in height from 6.5’ to over 50’. This system is particularly suitable for warehouses with narrow aisles and floor separation, leading to massive storage capacity and maximum space utilization.

  • AS/RS by Storage Density

Depending on available space, inventory volume, and the number of SKUs, two main solutions are implemented: Direct Access AS/RS or Compact Storage AS/RS.

Direct Access AS/RS is typically deployed in businesses managing many SKUs with fewer pallets per type. This solution offers two options:

- Single-Deep: The stacker crane accesses each pallet directly in the operating aisle.

- Double-Deep: Two pallets are placed back-to-back. To access the second pallet, the first one must be moved. This option allows for greater storage capacity using fewer stacker cranes.
Compact AS/RS systems have the advantage of placing pallets in channels up to 131’ deep. Storage capacity increases significantly compared to direct access because they minimize the number of aisles. This system is recommended for businesses managing few SKUs but many pallets per type, suitable for mass consumer products or storage buffers.

  • AS/RS by Pallet Shuttle Type

The Automated Pallet Shuttle ensures higher storage volumes and maximum warehouse space utilization. It is often used in businesses with high product turnover or where existing space must be maximized.

  • AS/RS by Automation Level

When referring to AS/RS, there are different levels of automation, from low to high and simple to complex:

- Semi-Automated Warehouse: Semi-automated shuttle cars are used in this case. They integrate motors to move goods within storage channels completely independently under operator guidance.

- Fully Automated Warehouse: The transport and storage of goods are handled by the most advanced technologies and are completely automated via remote control systems. They can be integrated with WMS, Voice Picking, or Pick-to-Light systems.

  • AS/RS by Type of Applied Robotics

Automated warehouses equipped with automated handling equipment perform inventory management tasks with minimal human intervention, setting them apart from traditional warehouses.
Warehouse robotics combine three types of machines for handling, transporting, and order preparation. Stacker cranes, pallet shuttles, conveyors, electrified monorails (EMS), AGVs (Automated Guided Vehicles), and various types of Cobots are utilized in these systems.
  • AS/RS by Operating Temperature

AS/RS for both pallets and bins can operate at ambient or controlled temperatures. In fact, AS/RS and cold storage are a perfect combination for several reasons:

- Avoids working in hazardous, harsh environments.

- Minimizes cold air loss, saving energy.

- Maximizes space utilization.

- Constant inventory control via WMS software.

WHICH FACTORIES ARE SUITABLE FOR AS/RS?

AS/RS systems can be applied to many different types of facilities, especially those with high storage needs and fast retrieval requirements. Choosing AS/RS not only optimizes storage space but also creates a safe and efficient work environment.

  • AS/RS is used for storing raw materials, finished goods, and work-in-progress (WIP) in the manufacturing industry.

  • AS/RS is used in the storage and distribution processes of logistics hubs.

  • Warehouse management and delivery process improvement in the retail industry.

  • Safe and efficient storage of pharmaceuticals, chemicals, electronic components, and high-tech products in pharmaceutical and electronics factories.
